David Mills shouldn't have broken his arm
During his chase with serial killer John Doe, the police officer breaks his arm. This detail should not have appeared in the film. However, he was added following an injury to Brad Pitt on set. The latter slipped on the hood of a car and hit his arm against a window, which severed a tendon and required a trip to the hospital. He was finally able to return to the set a few days later.
David Fincher had to change the ending of the film
If the director always wanted John Doe to be the victim of David Mills' revenge, the initial version was a little different. Quoted by Cinemablendthe filmmaker explained in the film's DVD commentaries:
The preview screening had the original ending with the gunshot and there being no more lights. I told the guys at the National Research Group, “Let the audience sit in the dark for a second, then turn the lights on slowly; give him 10 seconds to let him know the movie is over. Of course, when the gun goes off, the lights come on immediately.

This abrupt finale completely disconcerted the test audience. New Line Cinema decided to shoot additional footage and this is the version we all know.
Denzel Washington and Sylvester Stallone almost took over the role of Brad Pitt
The character of David Mills was almost played by these two stars. Denzel Washington refused, because he found the film's script a little too harsh. We don't know the reasons that led Sylvester Stallone to decline. Regardless, both actors later explained that they regretted their decision.
Al Pacino almost played Morgan Freeman's character
The first choice was in his favor, but the actor refused, as he had already signed to star in the film City Hall. He also expressed his disappointment at not having played William Somerset. We know the rest, Morgan Freeman ended up accepting and said he was excited about this project. The star bursts onto the screen and delivers one of the best performances of his career.
